Phreerider uses dental floss, but he has a good source for that.

Have you tried a sewing awl? The stock needle is great for sewing webbing, for a kite #4 needle would be better.

Is it possible to design for strength, if the designer doesn't really understand what strength is?

Van would be closer than me to sew it up with an industrail sewing machine. There are some other good ideas here.

add a small pc. of webbing if it has lost alot of material integrity. any generous size needle, floss and act like a machine. not as much pressure as u think in the area when in use.

stitch should be firm BUT not distorting . be aware of layers of material and include when appropriate. small zip ties can be quicker and give harden element to those who gaze at it, but they can become brittle over time about a year.

I am not an expert, but I am almost done my second NPW and one thing I have learned about sewing is PRACTICE on something similar before you dive into the real thing. You can think about it and read about doing the repair all you want but you won't learn all there is to learn until you do it... so learn your lessons on some old scraps or an old kite or something.
